Liquid Fuel Transport Mechanisms into the Cylinder of a Firing Port-Injected SI Engine During Start Up

The occurrence of liquid fuel in the cylinder of automotive internal combustion engines is believed to be an important source of exhaust hydrocarbon (HC) emissions, especially during the warm-up process following an engine start up. In this study a Phase Doppler Particle Analyzer (PDPA) has been used in a transparent flow visualization combustion engine in order to investigate the phenomena which govern the transport of liquid fuel into the cylinder during a simulated engine start up process. Using indolene fuel, the engine was started up from room temperature and run for 90 sec on each start up simulation. The size and velocity of the liquid fuel droplets entering the cylinder were measured as a function of time and crank angle position during these start up processes. The square-piston transparent engine used gave full optical access to the cylinder head region, so that these droplet characteristics could be measured in the immediate vicinity of the intake valve.

A Look at the Automotive-Turbine Regenerator System and Proposals to Improve Performance and Reduce Cost

The adoption of turbine engines for automotive power plants has been hampered by the high cost, high leakage and high wear rate of present designs of ceramic-matrix regenerators. Proposals are made and analyzed here for design directions to achieve substantial improvements in all three areas. These include lower-cost extruded and pressed matrices; and clamping seals coupled with incremental movement of the rotary-regenerator matrix.

Bio-Suit Development: Viable Options for Mechanical Counter Pressure

Human explorers of planetary surfaces would benefit greatly from a spacesuit design that facilitates locomotion. To aid in the development of such an extravehicular activity suit, a design effort incorporating the concept of mechanical counter pressure (MCP) was undertaken. Three-dimensional laser scanning of the human body was used to identify the main effects of knee flexion angle on the size and shape of the leg. This laser scanning quantified the changes in shape that must be supported by an MCP garment and the tension that must be developed to produce even MCP. Evaluation of a hybrid-MCP concept using inextensible materials demonstrated strong agreement between experimental data and a mathematical model with rigid cylinder geometry. Testing of a form-fitting garment on the right lower leg of a subject demonstrated successful pressure production. Further research is required to evaluate how evenly pressure can be distributed using the hybrid-MCP concept.

Rotary Valve Revolution

Rotary valves should pose a credible threat to other mechanical valve systems-such as poppet valves-but they have been unable to infiltrate the automotive market. Using Axiomatic Design we have identified significant design problems with existing rotary valves which have prevented their wide-spread use. In addition, we have proposed an innovative solution which removes some couplings in existing rotary valve systems and could potentially be used in automotive applications, although further work must still be performed.

More Efficient Combustion in Small Open Chamber Diesel Engines

Until quite recently, it appeared that there was an effective lower limit on bore size in open-chamber diesel engines. This paper presents a technique for improving combustion in the small open-chamber diesel engine. Recent work at MIT on a 2-1/2 in bore, short-stroke diesel engine has demonstrated that good efficiency can be obtained through a combination of a large-hole nozzle and the use of air swirl to prevent overpenetration. There is some indication that good efficiency can be obtained over a wider operating range than standard diesel practice. A method of design analysis for this type of engine is presented, along with techniques for estimating the swirl and nozzle design parameters.

Metallurgical and Process Variables Affecting the Resistance Spot Weldability of Galvanized Sheet Steels

Zinc coating integrity, composition, thickness, roughness, and the presence of Fe-Zn intermetallics are being investigated with regard to the mechanisms of weld nugget formation. This information is being used in conjunction with the optimization of the weld process parameters; such as upsloping, down-sloping, preheating, postheating, and double pulsing, to provide the widest range of acceptable welding conditions. Dynamic inspection monitoring of the welding current, voltage, force, and nugget displacement is being used to follow the progression of nugget formation and to assist in the evaluation of optimum process and material characteristics. It has been found that hot-dipped galvanized materials with coatings which have a very thin Fe-Zn alloy layer, have a wider range of acceptable welding conditions than the commercial galvannealed products, which have a fully alloyed Fe-Zn coating.

Parametric Analysis of Resistance Spot Welding Lobe Curve

A linearized lumped parameter heat balance model was developed and is discussed for the general case of resistance welding to see the effects of each parameter on the lobe shape. The parameters include material properties, geometry of electrodes and work piece, weld time and current, and electrical and thermal contact characteristics. These are then related to heat dissipation in the electrodes and the work piece. The results indicate that the ratio of thermal conductivity and heat capacity to electrical resistivity is a characteristic number which is representative of the ease of spot weldability of a given material. The increases in thermal conductivity and heat capacity of the sheet metal increase the lobe width while increases in electrical resistivity decrease the lobe width. Inconsistencies in the weldability of thin sheets and the wider lobe width at long welding times can both be explained by the heat dissipation characteristics.

Introduction of Functional Periodicity to Prevent Long-Term Failure Mechanism

One of the goals of designing engineering systems is to maximize the system's reliability. A reliable system must satisfy its functional requirements without failure throughout its intended lifecycle. The typical means to achieve a desirable level of reliability is through preventive maintenance of a system; however, this involves cost. A more fundamental approach to the problem is to maximize the system's reliability by preventing failures from occurring. A key question is to find mechanisms (and the means to implement them into a system) that will prevent its system range from going out of the design range. Functional periodicity is a means to achieve this goal. Three examples are discussed to illustrate the concept. In the new electrical connector design, it is the geometric functional periodicity provided by the woven wire structure. In the case of integrated manufacturing systems, it is the periodicity in scheduling of the robot motion.

Recommendations for Real-Time Decision Support Systems for Lunar and Planetary EVAs

Future human space exploration includes returning to the Moon and continuing to Mars. Essential to these missions is each planetary extravehicular activity, or EVA, where astronauts and robotic agents will explore lunar and planetary surfaces. Real-time decision support systems will help these explorers in efficiently planning and re-planning under time pressure sorties. Information and functional requirements for such a system are recommended and are based on on-going human-computer collaboration research.

Whirl Analysis of an Overhung Disk Shaft System Mounted on Non-rigid Bearings

Eigenvalues of a simple rotating flexible disk-shaft system are obtained using different methods. The shaft is supported radially by non-rigid bearings, while the disk is situated at one end of the shaft. Eigenvalues from a finite element and a multi-body dynamic tool are compared against an established analytical formulation. The Campbell diagram based on natural frequencies obtained from the tools differ from the analytical values because of oversimplification in the analytical model. Later, detailed whirl analysis is performed using AVL Excite multi-body tool that includes understanding forward and reverse whirls in absolute and relative coordinate systems and their relationships. Responses to periodic force and base excitations at a constant rotational speed of the shaft are obtained and a modified Campbell diagram based on this is developed. Whirl of the center of the disk is plotted as an orbital or phase plot and its rotational direction noted.

The Mechanism of Spur Gear Tooth Profile Deformation Due to Interference-Fit Assembly and the Resultant Effects on Transmission Error, Bending Stress, and Tip Diameter and Its Sensitivity to Gear Geometry

Gear profile deviation is the difference in gear tooth profile from the ideal involute geometry. There are many causes that result in the deviation. Deflection under load, manufacturing, and thermal effects are some of the well-known causes that have been reported to cause deviation of the gear tooth profile. The profile deviation caused by gear tooth profile deformation due to interference-fit assembly has not been discussed previously. Engine timing gear trains, transmission gearboxes, and wind turbine gearboxes are known to use interference-fit to attach the gear to the rotating shaft. This paper discusses the interference-fit joint design and the mechanism of tooth profile deformation due to the interference-fit assembly in gear trains. A new analytical method to calculate the profile slope deviation change due to interference-assembly of parallel axis spur gears is presented.

Novel Near-Net-Shape Tool-Less Method for Manufacturing of Cast Metal Matrix Composites: Three-Dimensional Printing (3DP) of Ceramic Preforms Combined with Investment Casting Technology

New three-dimensional printing technology (3DP) developed at MIT was tried as a manufacturing method to fabricate ceramic preforms for a discontinuously reinforced metal matrix composites. Minor modifications to the “legacy” 3DP technology allowed to produce such preforms successfully. Preforms were then infiltrated with liquid aluminum resulting in composite materials as strong as produced via conventional methods. Net shape connecting rod preforms were 3D-printed and used to produce composite connecting rods without building any molds or tooling using novel Tool-less Mold™ technology.

Detailed Calculation of Heating, Evaporation, and Reaction Processes of a Thin Liquid Layer of Hydrocarbon Fuel

A one-dimensional model has been developed for the species and energy transfer over a thin (0.1-0.5 mm) layer of liquid fuel present on the wall of a spark-ignition engine. Time-varying boundary conditions during compression and flame passage were used to determine the rate of methanol vaporization and oxidation over a mid-speed, mid-load cycle, as a function of wall temperature. The heat of vaporization and the boiling point of the fuel were varied about a baseline to determine the effect of these characteristics, at a fixed operating point and lean conditions (ϕ = 0.9). The calculations show that the evaporation of fuels from layers on cold walls starts during flame passage, peaking a few milliseconds later, and continuing through the exhaust phase.

Modeling the Extravehicular Mobility Unit (EMU) Space Suit: Physiological Implications for Extravehicular Activity (EVA)

Extravehicular activity (EVA) is investigated through experiments testing an actual extravehicular mobility unit (EMU) performing several EVA tasks in the laboratory, and a dynamic model of the EMU space suit is developed. Building directly on earlier work in EVA simulation, the space suit model was created from mass, inertia, and performance data to augment the unsuited 12-segment human model used in previous studies. A modified Preisach model was used to mathematically describe the hysteretic torque characteristics of joints in a pressurized space suit, and implemented numerically based on observed suit parameters. Computational simulations, based loosely on a 1995 EVA involving manipulation of the Spartan astrophysics payload, were performed to observe the effect of suit constraints on simulated astronaut performance.

Numerical Modeling of Fuel Sprays in DISI Engines Under Early-Injection Operating Conditions

Numerical calculations of the fuel spray structure from a high-pressure swirl injector were used to enable the interpretation of experimental observations obtained in hot, hollow-cone fuel sprays issued into sub-atmospheric-pressure environments. The experiments show that the spray becomes narrower, more compact, but with a relatively long penetration depth. Model input parameters, including the droplet size distribution, early vapor production, and initial cone angle, were modified to determine which spray characteristics are important in recreating observed spray structures. A very small mean droplet diameter is needed to recreate the experimentally observed structure of the high-temperature, low-pressure sprays. Vapor addition to the emerging spray is then required to increase the axial penetration and provide the observed vapor core.

Alternative Tooling Technologies for Low Volume Stamping

Low volume manufacturing has become increasingly important for the automotive industry. Globalization trends have led automakers and their suppliers to operate in developing regions where minimum efficient scales can not always be achieved. With proper maintenance, standard cast iron stamping tools can be used to produce millions of parts, but require large investments. Thus at high production volumes, the impact of the tooling investment on individual piece costs is minimized. However, at low volumes there is a substantial cost penalty. In light of the trends towards localized manufacturing and relatively low demands in some developing markets, low cost stamping tools are needed. Several alternate tooling technologies exist, each of which require significantly lower initial investments, but suffer from greatly reduced tool lives. However, the use of these technologies at intermediate to high volumes requires multiple tool sets thus eliminating their cost advantage.

Economic Analysis of Hydro-Mechanical Sheet Metal Forming

Recent industry trends have resulted in growing interest among automakers in low to medium volume manufacturing. The expansion of automobile production into developing economies and the desire to produce specialized vehicles for niche markets have pressed the automakers to find cost effective solutions for manufacturing at low volumes, particularly with regard to sheet metal forming. Conventional high volume stamping operations rely heavily on achieving minimum scale economies which occur at about 200,000 parts per year. These scale economies are mainly dictated by the efficient use of the standard, expensive cast iron dies. These dies can cost well over one million dollars depending on the part, and in return offer tool lives over 5 million strokes. Die investment can be reduced by changing the stamping process technology. Hydro-mechanical forming has been proposed as a promising low volume alternative to conventional stamping.

Intake Valve Thermal Behavior During Steady-State and Transient Engine Operation

Intake valve thermal behavior was observed across a wide range of operating conditions while running an engine on both propane and gasoline. Compared to the gaseous fuel, the liquid fuel operation has cooler valve temperatures (∼50-100C difference) and there is significant temperature gradient across the valve surface due to liquid fuel impinging on the front quadrant of the valve. The valve warm-up time is largely determined by the effective thermal inertia of the valve (∼valve body plus 1/3 of stem mass) and the thermal resistance to the seat. The valve is heated up by the combustion chamber; the dominant cooling paths are through the seat contact and the liquid fuel evaporation. Just after starting, very little fuel evaporates from the cold valve until there is a substantial increase in valve temperature in a period of approximately 10-20 seconds.

This paper presents an Axiomatic Design framework for manufacturing system design and illustrates how lean cellular manufacturing can achieve volume flexibility. Axiomatic Design creates a design framework by mapping the functional requirements of a system to specific design parameters. Volume flexibility is often neglected as a requirement of manufacturing systems. Very few industries are fortunate enough to experience stable or predictable product demand. In reality, demand is often volatile and uncertain. It is important that manufacturing system designers are aware of manufacturing system types which can accommodate volume flexibility and follow a structured design methodology that assures that all requirements are met by the system.

Application of a Lean Cellular Design Decomposition to Automotive Component Manufacturing System Design

A design framework based on the principles of lean manufacturing and axiomatic design was used as a guideline for designing an automotive component manufacturing system. A brief overview of this design decomposition is given to review its structure and usefulness. Examples are examined to demonstrate how this design framework was applied to the design of a gear manufacturing system. These examples demonstrate the impact that low-level design decisions can have on high-level system objectives and the need for a systems-thinking approach in manufacturing system design. Results are presented to show the estimated performance improvements resulting from the new system design.
